Pelican case question

I recently purchased a Pelican case to hold a power hand tool that did not come with a case nor is one available for purchase separately (for this model). The tool, a Porter Cable finishing nailer, fits nicely within the case, but I need to cut out the foam insert to fit the tool plus battery, charger, and a few boxes of nails. Questions are : what is the tool of choice to cut out the shapes? And how to do it neatly? I can envision using a box cutter and butchering the job.

Thanks for any suggestions.

An electric carving knife works pretty well; lots better than a box cutter. The Pelican pre-scored Pick N Pluck is really the way to go.

Defiantly, pick & pluck... almost precut squares work great - very easy to custom pluck for anything.

I have several pelican cases and they all came with the pick and pluck foam. The two tools I used to customize the interior, other than my fingers, were an electric carving knife, best there is for carving turkey's hams and foam rubber, and a really sharp long skinny knife to get the precision contour cuts. If you mess up a cut, just glue it back together with rubber cement.

Another option I found for power tools and camera gear, that's less expensive than pelican cases, are the hard tool cases from Harbor Freight. They also come with customizable foam inserts, are hard sided and metal reinforced and can be had for around $20 on sale or $30 retail. They're not water sealed like the pelican cases but they do make a really nice alternative.

All power tools should come with cases. The alternative is sticking the tool on a shelf. In a couple of tools, I made cases out of plywood. I've also bought large plastic toolboxes to use as cases, and I use a label maker to label all cases.

Thanks for all your suggestions. I took the easy method and ordered on eBay the two pluck n place mid-sections.

I will ditto the comment regarding the electric carving knife OR I'll add an electric fillet knife to the suggestion. The e-fillet knife has a sharper point to more easily "maneuver through" the shaping of the foam cut outs. Take care & ...

I prefer the pick & pluck style but, after I have the desired shape of the mold, I spray it with Performix "Plastic Dip". I spray 3 or 4 coats making it more durable and the pick and pluck will not continue to separate. Plus it looks great!

Depends on the density of the foam. If it's a very dense foam (like they use in kayaks / canoes for outfitting) I managed a very acceptable job with a serrated bread knife (don't tell the Mrs.). Or if you get the foam from an upholstery outfit they may have the tools to cut to your pattern for a few quid.

Latest update: my case has the pluck n place foam. I did not notice it until this morning when I tried to remove the first layer and saw the scored foam. Got it done and was able to fit the nailer plus battery, charger, and 3 boxes of nails. I will save the foam set that is on order in case I need to redo it at a later date.

I was working on a project that required cutting foam, so I got out the electric knife - no blades. Using the excuse that I would use an electric knife in the kitchen, I went into town and bought one. I just could not get it to cut the foam! Then I realized that the knife would operate only one blade at a time. Back to town for a refund. I used a box cutter on the foam. It was covered with vinyl, so looks didn't matter.
